In finite element analysis, one of the most common misconceptions is treating maximum stress values as the absolute truth.
Local stress peaks can result from mesh effects, idealized boundary conditions, or geometric discontinuities and may not always represent actual structural behavior.
Instead of reacting to the highest stress value, engineers should ask:
โข Is this a physical hotspot or a numerical artifact?
โข How does the stress behave under mesh refinement?
โข Is there a load path redistribution that the peak is hiding?
Depending on the application, engineers should rely on other measures to assess structural performance:
โข averaged stresses over a critical region
โข hotspot stresses (per fatigue codes)
โข or nominal stress combined with stress concentration factors
